Forklift Battery Charging and Care: Getting a Full Life Out of the Pack
The battery is the most expensive consumable on an electric forklift and the easiest one to ruin. These are the habits that decide whether it lasts.

Lead-acid forklift batteries last longest when they are charged once, fully, after a shift, watered only after charging, kept clean and never routinely discharged below about 20% capacity. Lithium packs tolerate opportunity charging during breaks, need no watering and prefer partial cycles. The two chemistries need opposite habits, so the single biggest cause of premature battery failure in mixed fleets is operators applying lead-acid routines to lithium trucks, or the reverse.
Lead-acid routines
- ›One full charge per shift; interrupting a charge repeatedly shortens life.
- ›Avoid discharging below roughly 20% remaining capacity.
- ›Top up with de-ionised water after charging, never before — plates expand on charge.
- ›Keep tops clean and dry; acid film across the top of a battery is a slow, self-inflicted discharge path.
- ›Equalise charge periodically to manufacturer guidance to keep cells balanced.
- ›Check connections and cables for heat damage during every service visit.
Charge room safety
Lead-acid charging releases hydrogen. Charging areas need ventilation, no ignition sources, eye-wash provision and clear signage. It is one of the most common findings on Irish site inspections.
Lithium routines
- ›Opportunity charge during breaks — partial cycles are fine and preferred.
- ›No watering, no equalising, no battery changes, no dedicated charge room ventilation requirement of the same kind.
- ›Use only the charger matched to the pack and its battery management system.
- ›Better cold store performance, but still check the manufacturer's minimum charging temperature.
- ›Damage or swelling to a pack is a stop-work issue — report it rather than continuing to use the truck.
What actually shortens pack life

Monitoring so failure is not a surprise
Battery decline is gradual and easy to normalise — operators simply start charging more often. A monthly note of runtime per truck turns that into a visible trend, so a replacement can be budgeted before the pack fails in the middle of a peak week.
- Record runtime hours per charge, monthly, per truck.
- Have specific gravity or cell voltages checked at each service visit.
- Track charge cycles against the manufacturer's rated cycle life.
- Budget replacement at the point runtime falls below the shift requirement, not after.
